Why automatic replenishment prevents picking stock-outs

Most warehouses split reserve (where bulk stock lives) from the picking slot (where orders are picked from). It's a sensible split: fast picking near the aisle, dense reserve where space matters more than speed. The problem shows up when the picking slot runs empty and nobody notices until an order gets stuck for lack of accessible stock — even though there's plenty in reserve, two aisles over.

The fix isn't counting more often. It's having the system itself know how much is in each picking slot, hold a threshold per SKU, and propose pulling more from reserve before the slot hits zero. It's not magic — it's the same idea as a minimum-stock threshold, applied at the level of detail where orders actually break.

The practical difference is who catches the problem first. Without automatic replenishment, the stuck order catches it — and behind it, a customer waiting. With it, the system catches it with enough margin that nobody else ever finds out it almost happened.
